I used this .062 HDPE sheet plastic and it works great. Not brittle and easy to heat and shape as required. indplastic.com will sell you small quantities and ship them next day...good people.
Stop worrying about getting your pads cut by the plastic... it's a non-issue.

Consider my worrying stopped - I wasn't concerned about a "woops, I just sliced my kneecap off" scenario so much as a "Six Months later... there's a big gaping wound" problem, but it sounds like I'm fine either way.

If you need any help Hunty, let me know. I definitely would have done it for you, but I'm not comfortable in making and shipping them at this point because I'm not too sure about the velcro I'm using.
I'll be taking care of my goalie coach's pads this weekend (Demons). I'll post how it goes. Also, a small square (4"x4"?) weighed about 18.65 grams. I'll get the exact dimensions later.

I'm not on the board often enough to contribute these days, but I'll jump in right now.
For those here in Canada, there's a place in Edmonton that sells UHMW plastic in the 1/16 thickness. It's called Johnston Industrial Plastic (780-465-0431). I made and attached slide plates last night using leafer's method, and I'll be using them this evening. I hope it goes well.

McMaster sent me an emial saying the won't ship to Canada so I guess Johnson will be getting a call from me. Thanks Vice!

I just phoned their toll-free number and they said the smallest sheet was 4'x10' and cost ~$120.
What did you order?

Nash will sell 1/16" HDPE (which is what is generally used in hockey equipment), for less than $20 for a 52" x 21" sheet, but I understand they don't always like to sell to just anyone. Their target market is the repair shops, not the end user. Try something old school and check your yellow pages under PLASTICS, or try

I phoned ge as well. Same problem, only selling a 4' x 10' sheet.

chrisco, could you expand on the HDPE vs. UHMW differences, if you know? I figured that one of the big factors to be considered for goalie equipment should obviously be impact resistance. And, in looking at their properties on the mcmaster-carr site, I noticed that UHMW had a much higher impact resistance than HDPE. Albeit, I don't know much about the tests done to measure this, but it made me wonder why HDPE was used in goalie equipment at all.
